📦 What Is This Product

Carton Flow Rack — Auto-Replenish Pick Face

Carton flow racking (also called carton flow rack, gravity flow shelving, live storage rack, roller flow rack, skate-wheel flow rack, pick module rack or dynamic pick shelving) is a multi-level shelving system where each shelf level is fitted with inclined gravity-roller or skate-wheel lanes. Cartons load at the back, slide forward on the slope, and stop at the front pick face. Picker takes the front carton → next carton auto-replenishes — pick face is never empty during shift.

Used in high-velocity hand-pick operations: e-commerce fulfilment, automotive spare parts, grocery store back-room, pharma bottle / blister picking, electronics components, cosmetics. Standard architecture in any pick-pack center where the top 200–2,000 fast-mover SKUs need maximum pick speed and FIFO rotation.

⭐ Benefits

Why Carton Flow Rack Is the Fastest Hand-Pick Architecture

Eight engineering and operational advantages that explain why carton flow racking is the standard front-end of every modern e-commerce, spare-parts and grocery DC pick-pack zone worldwide.

-60% to -75% Walking

Pickers stand at a single pick face — never walk for replenishment. Standard pick rate jumps from 80 to 200–400 lines per hour per picker.

➡️

True FIFO Rotation

First carton loaded is first picked — perfect for dated stock (yogurt, pharma blister, fresh-baked goods). Eliminates expiry write-off.

📦

Pick Face Always Full

Carton auto-rolls forward on pick — picker is never blocked by empty position. Stock-out at face zero unless lane fully depleted.

🔋

Zero Energy

100% mechanical gravity flow. No motors, no batteries, no software. Service life of wheels 500K+ carton cycles. Ongoing operating cost: zero.

🔁

Replenish from Rear

Forklift / tugger loads at rear aisle; picker works at front — two operations in parallel, no traffic conflict. Cuts replenish disruption.

📐

Modular Bay System

Standard 900 / 1,200 / 1,500 / 1,800 mm bay widths. Mix lane widths (200 / 300 / 400 / 600 mm) on the same shelf — match each SKU exactly.

🛒

Conveyor / Cart Ready

Front pick face engineered to feed conveyor belts or cart-pick systems. Integrates with WMS for pick-to-light / pick-to-voice.

📌 Engineering Note: Carton flow performance is extremely sensitive to carton condition — flat-bottom corrugated cartons in good condition flow perfectly; damaged / warped / wet cartons jam mid-lane. Always specify the actual carton dimensions and condition during quote stage. Stretch-wrap inside a carton handler tray is the safest practice for irregular SKUs.

📐 Design Guide

How to Specify Carton Flow in 3 Decisions

Carton dimension, SKU velocity and replenishment strategy drive 85% of carton flow project success. Get these three right BEFORE quoting — wrong lane spec = jams and lost throughput.

1

Carton Dimension — Lane Width Match

Each lane should be 15–25 mm wider than the carton — too tight binds, too loose lets carton skew.

  • Small carton (200 mm) → 220 mm lane
  • Standard (300 mm) → 320 mm lane
  • Beverage (400 mm) → 420 mm lane
  • Large (600 mm) → 620 mm lane + roller
2

SKU Velocity — Where to Put It

Pareto rule: top 20% SKUs = 80% picks. Allocate carton flow lanes by velocity tier.

  • A-velocity (top 10%) — large lane, 12+ carton deep
  • B-velocity (next 20%) — std lane, 6–10 deep
  • C-velocity (next 70%) — narrow lane, 3–6 deep
  • Slow movers (D) — static shelving, not flow
3

Replenish Aisle — Forklift or Cart?

Rear-load aisle width depends on replenish equipment — affects total footprint by 20%.

  • Reach forklift restock — 3.0 m aisle
  • Pallet jack / electric tugger — 2.0 m aisle
  • Cart hand restock — 1.5 m aisle (cheapest)
  • Conveyor auto-restock — 1.0 m service aisle
📊 Carton Type → Lane Width × Slope × Wheel Pitch MatrixCarton condition matters more than weight for flow performance

📌 Engineering Tip: Always test with 5 sample cartons per SKU through the full lane before final approval. Test at full load, half load, and end of lane (last carton). Cartons with damaged corners or warped bottoms will jam — replace with carton handler trays or tighter strap-wrap as standard operating procedure.

✅ Pick Carton Flow When…

Top 200–2,000 fast-mover SKUs

Carton-form picks, 5+ daily-line velocity, FIFO needed, want maximum hand-pick productivity at modest capex. Standard for the front-of-DC pick zone.

⚠️ Skip Carton Flow When…

Slow movers or oversize / irregular SKUs

Slow-mover SKUs (under 1 line/day) waste lane capex. Oversize / irregular SKUs jam flow. Use static shelving for slow, cantilever for oversize.

↔️ Pick G2P ASRS When…

≥ 100K lines/day, premium space

Goods-to-person ASRS hits 800 lines/hour/picker, zero walking. 8–10× the capex of carton flow — only economical at extreme line volumes.

🔁 Carton Flow + Static Combo

Pareto-optimal DC standard

Carton flow for top 20% volume SKUs (auto-replenish); static shelving for the long-tail 80%. Single supplier, one mezzanine — best blended capex.

❓ FAQ — B2B Procurement

15 Procurement Questions Buyers Ask Before Placing a Carton Flow Order

Answered for warehouse operations heads, e-commerce fulfilment managers, pharma DC operators and procurement officers comparing 3–5 carton flow suppliers. If your question is not covered, WhatsApp Lily at +86 188 2453 7792.

01What is carton flow racking and how does it differ from pallet flow?
Carton flow racking (also called carton flow rack, gravity flow shelving, live storage rack, roller flow rack, skate-wheel flow rack or pick module rack) is a multi-level shelving system where each shelf is fitted with inclined gravity wheel / roller lanes. Cartons (not pallets) load at the back, slide forward to the front pick face. Pallet flow racking handles full pallets, much heavier loads, larger lanes — different product entirely. Carton flow is for hand-pick; pallet flow is for forklift bulk.
02How fast is the pick rate with carton flow?
Typical pick rate with carton flow: 200–400 lines per hour per picker. Compare to 80–120 lines/hour on static shelving — a 2.5–4× productivity gain. The gain comes from: zero walking for replenish (cartons auto-arrive at pick face), no stock-out at face during shift, single-grab pick motion. Combined with pick-to-light or voice tech, top operations reach 500+ lines/hour.
03What carton weight and size can carton flow handle?
Standard skate-wheel lane: 5–15 kg cartons, 200–600 mm long. Heavy-duty steel roller lane: 15–25 kg cartons, 300–800 mm long. Lane width matched to carton: 200 / 300 / 400 / 600 mm standard with 15–25 mm clearance each side. For cartons over 25 kg or unusual shape, consider pallet flow rack or static heavy-duty shelving instead.
04Can carton flow handle plastic totes?
Yes — tote flow is a standard variant. Configured for 400×600 mm or 600×400 mm plastic totes (Schaefer / SSI / Bito / Auer / IFCO standard). Same wheel-track architecture, just sized for tote dimensions. Common in electronics component pick, fashion accessories, and fastener distribution.
05Does carton flow work in cold storage?
Yes — cold-rated polymer wheels rated -25°C to +60°C. Standard polymer wheels use lubricant that thickens below 0°C, causing slow flow. Cold-storage carton flow uses self-lubricating polymer compounds + HDG steel frame. Used widely in dairy / frozen-food pick zones inside refrigerated cells.
06What about cleanroom / pharma applications?
AME Rack supplies full 304 stainless steel cleanroom variant for pharma GMP / FDA / EU Annex 1 compliance. Frame in AISI 304 with mirror polish or bead-blast finish (operator preference); wheels are nylon-coated to prevent metal flake contamination. Optional stainless drip / spill tray under each shelf. Used in major Swiss / German pharma DCs.
07What is the MOQ for a carton flow project?
Minimum project is 10 bays. For small pilot installs of 10–20 bays, we can combine your shipment with another customer's container to the same destination port. However, we recommend that you purchase containers of at least 20GP, as this will result in lower overall transportation costs.
08How long is the lead time from PO?
Standard skate-wheel ambient: 28 days after deposit received. Heavy-carton steel roller: 30 days. Cold-storage HDG variant: 35 days. Pharma 304 stainless cleanroom: 40 days (mirror polish + bead-blast finish add fab time). Engineering iteration (SKU velocity slot analysis + sample carton test) usually adds 7–10 days.
09What payment terms do you accept?
Standard: 30% T/T deposit on PO confirmation, 70% balance against B/L copy before vessel sails. Alternative: 100% irrevocable L/C at sight from a top-50 bank. For enterprise customers with 3+ orders, OA 30/60 against credit insurance (Sinosure / Coface).
10Is your carton flow compliant with EN 15512 + FEM 9.831?
Yes. Rack frame engineered to EN 15512 (general rack), AS 4084 (AU/NZ). Flow lane and wheel system to FEM 9.831 (European pallet/carton flow specific) + RMI MH16.4 (US/Canada). Stamped FEA report covers static + dynamic loading on lane components. Accepted by all major insurance providers and EU / US building authorities.
11What if a carton jams mid-lane?
Jams occur only with damaged-corner or warped cartons — typically <0.1% of throughput with quality cartons. Recovery: picker accesses from front face with a flat-blade pole, slides front carton out, dislodges jammed carton. Most jams resolve in 30 seconds without affecting adjacent lanes. AME Rack provides jam-recovery training and a recommended carton-quality SOP during commissioning.
12Can carton flow integrate with pick-to-light or voice picking?
Yes — standard front-of-lane label slot accepts any pick-to-light module (Lightning Pick, KBS, KiSoft, Aioi, or custom). Compatible with voice picking (Vocollect, Honeywell, Zebra). Standard 100 × 50 mm slot positioned just above front carton face for optimal visibility. We have integrated with 20+ WMS / WCS platforms worldwide.
13Can carton flow be installed on a mezzanine?
Yes — this is the standard architecture. Carton flow bays bolt directly to mezzanine floor joists at every tier of a multi-level pick module. AME Rack mezzanine racking (see related products) is engineered specifically with joist spacing matched to standard carton flow bay widths — single supplier, dual EN 15512 + EN 1993 compliance.
14How much cheaper are you than European brands?
For equivalent EN 15512 + FEM 9.831 spec with in-house moulded polymer wheels, AME Rack direct factory pricing is typically 30–45% below European brand-name suppliers (Bito-Lagertechnik, Mecalux, SSI Schäfer, Stow-Atlas Copco) and 25–35% below North American brands (UNARCO, Hannibal, Mecalux US). We own the 15,500 m² plant + injection-mould our own skate wheels.
15Do you provide on-site commissioning?
Optional, USD 350/day + travel/visa. Typical 50-bay project needs 3–5 days commissioning — includes lane-level slope verification, carton flow test with customer SKU samples, jam-recovery operator training, WMS / pick-to-light integration testing if required. For repeat customers we offer fixed-price commissioning packages. Most carton flow installs are simple enough that customer crew can self-install with our marked-up drawings.
